Like RG said, run the hole saw backwards, take your time, let it cool,then run it some more.

Its a little late now but that is how I make the afterburner. I use a paddle bit. Keep it at a slow speed and take your time. I get a perfect hole every time.

Yes, paddle bits are nice for aluminum hole cutting.
